What Makes These Limitations So Difficult to Recognize?
Most hidden operational limitations do not appear suddenly.
They develop gradually as the plant evolves through years of operation, production demands, engineering modifications and changing operating practices. Each individual adjustment may appear reasonable at the time, yet together they slowly influence how the plant behaves.
Eventually those behaviours become accepted as the normal way the plant operates.
Hidden Does Not Mean Random
These limitations are rarely accidental. They usually originate from identifiable engineering mechanisms such as:
- interactions between control loops,
- operating strategies that no longer match current production objectives,
- accumulated manual operating practices,
- process dynamics that were never fully understood,
- or engineering assumptions that are no longer valid.
The symptoms may be visible.
The engineering mechanisms usually are not.
Before Looking for a Solution...
